Why Compressed Air Sequencing?
The Compressed Air Challenge® identifies controls optimization as one of the top three supply-side improvement opportunities for industrial facilities.
Slash Energy Costs
Eliminate waste from unloaded running, blow-off losses, and over-pressurization. Sequencers keep compressors at peak efficiency.
Reduce Maintenance Costs
Equalize run hours across your fleet, prevent premature wear, and avoid catastrophic failures with intelligent rotation.
Critical Monitoring Data
Real-time dashboards showing pressure, flow, energy use, and compressor health—accessible from anywhere.
Utility Rebate Eligible
Most utilities offer 30–70% rebate coverage for sequencer installations. Many also fund compressed air audits.
Tighter Pressure Control
With variable displacement compressors and VFD machines, maintain ±2 PSI control bands instead of ±10 PSI—every 2 PSI reduction saves approximately 1% in energy. Online/offline systems achieve tighter control through adequate storage capacity.
Predictive Maintenance
Trending data on temperatures, pressures, and motor currents alerts you to developing issues before failures occur.
Allen-Bradley PLC Integration Platform
Our technology backbone leverages Rockwell Automation Allen-Bradley programmable logic controllers to create a unified control and monitoring layer across diverse compressed air assets—regardless of OEM manufacturer.
Universal OEM Integration
Allen-Bradley CompactLogix and ControlLogix PLCs communicate natively via EtherNet/IP, Modbus TCP/RTU, BACnet, and OPC-UA—enabling seamless integration with any compressor manufacturer including Atlas Copco, Ingersoll Rand, Sullair, Kaeser, Quincy, Gardner Denver, and Kaishan.
How It Works
The PLC continuously polls all connected assets at 1-second intervals, collecting discharge pressure, sump temperature, motor amperage, package status, and fault codes. This data feeds our sequencing algorithm which determines optimal compressor staging based on real-time demand, minimizing part-load inefficiency and eliminating blow-off waste. The controller manages start/stop commands, load/unload signals, and VFD speed references through hardwired I/O and network communication—ensuring fail-safe operation even during network interruptions.
AI-Driven Sequencing Models
Our analytics engine ingests historical and real-time PLC data to build machine-learning models that predict compressed air demand patterns. These AI-generated sequencing profiles continuously optimize compressor staging decisions:
- Demand Forecasting
Time-series models predict load profiles 15–60 minutes ahead, enabling preemptive staging that avoids pressure drops and overshoot.
- Efficiency Mapping
Each compressor's specific power curve (kW/100 CFM) is modeled across its operating range to select the most efficient combination for any demand level.
- Anomaly Detection
AI baseline models flag deviations in discharge temperature, pressure differential, and power consumption—identifying leaks, filter fouling, and bearing wear before failure.
- Run-Hour Equalization
Intelligent rotation algorithms balance cumulative run hours across the fleet while respecting maintenance windows and lead/lag preferences.
System Analytics Dashboard
All PLC data streams to our cloud analytics platform, delivering KPIs like specific power (kW/100 CFM), system efficiency ratio, leak load percentage, and cost-per-unit metrics. Custom AI-trained models adapt to each facility's unique demand profile—providing actionable insights that drive 15–30% energy reductions with continuous improvement over time.
Real-Time System Monitoring
Our cutting-edge cloud analytics platform offers the intelligence and visibility required to effectively comprehend and optimize your entire energy estate. Unparalleled value for performance, efficiency, and sustainability.
- Pressure profiling across the entire system
- Energy consumption tracking in kW/100 CFM
- Compressor health indicators and alerts
- Leak load quantification and trending
- BMS integration via BACnet, Modbus, OPC-UA
- Automated reporting for utility rebate documentation
